The Promise of a Lean Future

Lean production is a superior way for humans to make things, providing better products in wider variety at lower cost while creating more fulfilling work at every level. Though the whole world should adopt lean production quickly, transitions between established systems are painful, especially when new ideas come from abroad and threaten major institutions. Just as Ford and Sloan drew from emerging ideas in the early 20th century, postwar chaos in Japan created fertile ground for Eiji Toyoda and Taiichi Ohno's lean production system. Their achievement lay in integrating all elements into a complete system extending from product planning through manufacturing and supply coordination to the customer. Lean production combines the best features of craft and mass production-reducing costs while improving quality and providing wider product ranges and more challenging work. Though its diffusion remains at an early stage, lean production will likely become the standard global production system of the twenty-first century, creating a much better world. In the years since this book was first published, we've learned much more about lean production. Our prediction that most touch labor in automotive manufacturing would be eliminated by the 1990s was pure dreaming based on incomplete understanding. In practice, there has been very little additional automation of final assembly since 1990. While robots are theoretically flexible and reprogrammable, well-trained production associates are more flexible in practice, so Toyota never automates unless absolutely necessary. What remains clear is that lean production represents not just a manufacturing methodology but a fundamental shift in business philosophy. Companies embracing the full spectrum of lean principles-from design through supplier relationships to customer management-will ultimately prevail in the competitive global automotive landscape. The tools now exist-the challenge is getting managers to use them.
